Commercial Concrete Block Wall Repair at FedEx Facility in Hamilton, Ontario

This project took place at a FedEx logistics facility in Hamilton, a high-traffic commercial environment where forklifts and heavy equipment are in constant operation. Over time, that daily traffic caused significant damage to the lower sections of the concrete block walls inside the warehouse.

Understanding the Problem – A Commercial Approach

When FedEx contacted us, the goal wasn’t just to “fix a wall.”
They needed a durable, long-term solution that would:

  • Handle constant forklift traffic
  • Maintain structural integrity
  • Be completed safely inside an active logistics facility
  • Minimize disruption to daily operations

Our first step was providing specialized on-site attention — assessing the damage, understanding how the space is used by employees and equipment, and identifying the safest and most effective repair strategy.

Planning the Repair – Safety and Structure First

The damage was concentrated in the lower portion of the concrete block wall, which is the most vulnerable area when forklifts and pallet traffic are involved.

However, this type of wall cannot be demolished all at once.

Removing too many blocks at the same time would compromise the wall’s structural support and could lead to failure. Because of that, the repair had to be done in controlled sections.

Demolition & Rebuild – Section by Section

Our process involved:

  • Demolishing only the first two layers of concrete block, section by section
  • Maintaining support for the remaining wall at all times
  • Rebuilding each section before moving on to the next

Each rebuilt section included:

  • New commercial-grade concrete block
  • Reinforcing rebar (steel reinforcement)
  • Concrete fill inside the blocks for added strength and durability

This method ensures the wall is not only repaired, but significantly stronger than before, making it far more resistant to future impact.

For this project, we used small, consistent concrete block, specifically suited for commercial and industrial environments.
